Designing a product without plastic packaging

Design choices reveal values faster than slogans do. Avoiding plastic packaging was never the easiest path, which is part of why it mattered.

There is a particular kind of irony in building a product meant to address microplastic exposure and then shipping it in plastic.

We noticed that early. And before we had solved many of the harder problems, we made one decision clearly: whatever Winnow became, it would not arrive at someone’s door wrapped in the same material it was designed to help people think more carefully about. A company concerned about plastic exposure chose plastic-free packaging because it was the right thing to do.

That decision sounded simple, but in practice was more difficult than we were expecting.

It leaves out the months of searching. The suppliers who looked at us as if we were creating unnecessary difficulty, because in some ways we were. It leaves out how often the conventional option was cheaper, faster, and already built into the system.

The supplement industry has a default material palette. Plastic bottles. Plastic lids with plastic liners. Plastic shrink bands. Poly mailers. Bubble wrap. The infrastructure is built around it. The pricing reflects it. The supply chains are optimized for it.

Choosing something else means stepping off the paved road and making your own.

We did it anyway. But it is worth being honest about what that actually required.

The bottle

We started with the bottle itself.

Most supplement bottles are HDPE plastic. From a logistics standpoint, it is hard to beat. Plastic is light, inexpensive, durable, and available from countless suppliers on short timelines.

We chose 100% amber glass.

Glass is heavier. It costs more. It can break. It increases shipping weight, which increases shipping cost and adds its own environmental tradeoffs. Those are real considerations, and we do not pretend otherwise.

We chose glass because it is inert. It does not leach. It does not degrade into microparticles. It does not introduce the very material category we are asking people to think more carefully about. Amber glass also helps protect the probiotics inside from UV exposure, which matters for a living product.

Every bottle is sourced in the United States.

The lid that did not exist

This was one of the most frustrating parts of the process.

Standard supplement bottle lids usually contain a plastic or foam liner. It is the small disc inside the cap that creates the seal. It is so common that most people never think about it, including most supplement companies.

We did not want a plastic liner inside the lid of a product built around reducing plastic exposure.

That sounds like a small detail. It was not.

No manufacturer we contacted offered a liner-free lid as a standard option. It was not a catalog item. It was not a simple SKU. At our scale, we were asking the supply chain for something it had not really been built to provide.

Finding a metal lid with no plastic liner took longer than we expected. It required conversations with suppliers who were unfamiliar with the request and, in some cases, unconvinced that the distinction mattered.

Eventually we found a solution: a domestically sourced metal lid with no plastic liner. It seals. It works. It does not introduce plastic into direct contact with the product.

It was one of the hardest sourcing problems we faced. It was also one of the least visible. Which is exactly why it mattered.

The pouch

Winnow ships in a stand-up pouch. In the starter kit, the pouch holds the glass bottle and serves as the primary consumer-facing package. For refills, the pouch is the package.

Most stand-up pouches in the food and supplement world are made from laminated plastic films. They are durable, moisture-resistant, printable, and almost entirely built around plastic.

We spent months looking for something better.

What we wanted was not packaging that looked sustainable from a distance. We wanted packaging that held up under scrutiny. That meant certified compostability. It meant no petroleum-based plastic. It meant no BPA and no phthalates. And it still had to function as packaging: protect the product, stand up on a shelf, and reseal after opening.

Eventually we found Elevate Packaging.

Our pouches are made from kraft paper and certified compostable bio-based films. They contain no petroleum plastic. They are BPA-free, phthalate-free, non-GMO, and vegan. Every component of the pouch, including the paper, lining, zipper, and ink, is individually certified compostable. The material meets ASTM D6400 and EN13432 compostability standards and is suitable for home composting, though outcomes can vary by compost system.

That level of alignment was not easy to find. Many of the options we reviewed fell short in one place or another. Some were industrially compostable but not home compostable. Some used compostable film with a conventional plastic zipper. Others used sustainability language without the certification to support it.

Elevate met the standard we were looking for. Every layer. Every component. Certified.

The rest of the system

Packaging is not just the material touching the product. It is the entire system that gets the product to your door.

Our shipping boxes are cardboard. Our tape is paper tape. No poly mailers. No bubble wrap. No plastic packing materials.

The starter kit ships in a box sized for the bottle and pouch. Refills ship in a smaller box, because a refill does not need the same volume. That is a small decision, but it reflects the same principle: do not ship air and material you do not need to ship. It reduces waste. It reduces shipping cost. It reduces the footprint of every order.

None of this is revolutionary. Cardboard boxes and paper tape are not breakthrough innovations. But choosing them consistently, layer by layer, in an industry where plastic is the default at nearly every step, is still a deliberate act.

It means saying no to the easier option over and over again.

What this costs

It is worth being direct about this: plastic-free packaging costs more.

Amber glass costs more than HDPE plastic. Custom metal lids without plastic liners cost more than standard lids. Certified compostable pouches cost more than conventional laminated plastic pouches. Paper tape costs more than plastic tape. Heavier materials increase shipping costs.

We absorb those costs.

We do not add a sustainability surcharge. We do not offer a cheaper plastic-packaged version alongside a premium option. Every unit ships the same way, because we believe the packaging is part of the product, not an add-on.

That has real margin implications. We made the decision anyway, because we think customers who care about microplastic exposure also care whether the product arrives wrapped in the problem.

Why design decisions matter more than slogans

Any company can put “eco-friendly” on a label. Plenty do. The harder part is making the product itself reflect that language in ways that are material, specific, and often inconvenient.

We would rather let the decisions speak.

Amber glass, sourced in the United States. A metal lid with no plastic liner. A certified compostable pouch where every component, including the ink, is individually certified. Cardboard boxes. Paper tape. A smaller refill box.

These are not dramatic gestures. They are quiet decisions made one at a time over the course of months, each one a little harder and a little more expensive than the default.

That is how values show up in a product. Not first in the tagline. In the sourcing spreadsheet. In the supplier conversations that take three times longer than they should. In the willingness to keep looking when the easy option is already sitting in front of you.
